We're not worthy! Surely a Herculean endeavour and for someone like myself who was severely traumatised by a Meccano set at an early age and never truly recovered, all I can say is I'm glad I was able to purchase my Maestro camper off-the-peg. Keep up the good work, man.

Most of the progress has taken a lot longer than a week! Infact it has been several years in the offing, (just not had any time to get anything done on it).
However today has been an epic day and there is now no going back!

You're making remarkably good progress. It must have taken a good deal of nerve to make the first cut.
Will you need to fit some form of strengthening around the opening? I only ask because I did a similar job on an old Morris van in the early '60s. But that was a wooden framed body so it needed it, but was probably not as difficult a task to complete. Unfortunately I didn't take any photographs at the time.
There was no bracing there in my old campervan and the brace isn't really structural, it is more there to stop the roof flapping about when driving.
However what I have done is screwed the roof skin (as was) to the upper inner box section. This wasn't done from the factory but it does stiffen up the whole lot a fair bit. If you look carefully you can see a ~10mm gap between the roof skin and the upper "box" section. I've no idea why it is there, but it is now filled with a suitable bit of wood and screwed from both sides to stop the edges flapping about.
Good efforts on the insulating, looks much more inviting without the grilles on the rear doors! Is the floor in the van much lower than the estate then? I guess especially with the higher roof line load space is a fair bit bigger.
